What hats and caps do we manufacture?

Which materials and construction methods do we use?

Cap bodies are heavyweight cotton twill as standard, with acrylic for knits and polyester mesh for trucker backs. The structural choice is the front panel: a structured cap has buckram — a stiffened backing — fused behind the two front panels so the crown holds its shape on the shelf; an unstructured cap skips it for a softer, lower-profile fit. Visors are pre-curved or flat with a plastic or board insert, and crowns get stitched eyelets or metal vents for airflow. Inside, a sweatband and taped seams keep the cap comfortable and the embroidery backing off the wearer's forehead.

Panel count changes the branding canvas. A 6-panel cap has a seam down the centre front; a 5-panel has a single flat front panel, which is why it suits large embroidery and prints. Beanies are knitted acrylic in single or double layer, and bucket hats are cut from the same cotton twill as caps, so a headwear capsule can share fabric and colour with an apparel line. Fabric colour is matched to your Pantone reference where volume justifies a custom dye lot; otherwise we source the nearest stock twill and send a swatch for approval.

How do decoration, closures and production work?

Embroidery is the default decoration and runs through our audited partner workshops — flat embroidery for logos and text, 3D puff embroidery for the raised look that defines a classic baseball cap. Puff is priced by stitch count and coverage, and very fine detail does not survive the foam, so send vector artwork early. Woven, leather and PVC patches are sewn or heat-applied, and panels can be printed for full-coverage designs. Printed panels and patches are sampled together with the cap, so colour and placement are approved as one piece. Closures are a spec decision, not an afterthought: plastic snapback for one-size-fits-most programs, strapback with a metal buckle or hook-and-loop for a cleaner look, or fitted sizing where your audience expects it. Send a tech pack or a reference cap with notes; we sample in 8–15 days through sample development, and bulk runs 24–30 days after approval. MOQ is 50 pieces per style — low enough to test a two-colour drop.

What quality control and tolerances apply to headwear?

Cap QC is about symmetry and consistency: panel alignment at the crown, visor shape and curve, embroidery placement and density, closure function and head-size consistency across the run. Measurements are checked against the approved sample with a ±1 cm tolerance, fitted caps are additionally checked against the size spec since there is no closure to compensate, and embroidery is checked against the approved sew-out — puckering around dense stitching is the most common defect and is caught at in-line inspection, not after packing.

Fabric batches ship with AZO-free dye reports to EN ISO 14362-1, and for US-bound programs note that headwear is explicitly covered by federal labeling rules: 16 CFR Part 303 defines headwear as a textile fiber product, so fiber content and country-of-origin labels apply to caps just as they do to garments. Frequently asked questions about cap manufacturing

What is your MOQ for custom caps?

50 pieces per style — low for a fully custom cut-and-sew cap, where industry minimums often start at 100–300. It is enough to test a design in two colourways or run a limited merch drop without overstocking.

What is the difference between 3D puff and flat embroidery?

Flat embroidery stitches the design directly into the panel and handles fine detail. 3D puff stitches over a foam insert for a raised, dimensional effect — the classic look on baseball cap fronts, but it needs bold shapes; fine lines and small text do not survive the foam.

Structured or unstructured — which should my brand choose?

Structured caps have buckram-stiffened front panels that hold their shape — the default for sports and logo caps. Unstructured caps fit lower and softer, common in dad-hat and streetwear styling. If your audience wears the cap rather than displaying it, unstructured usually wins on comfort.

What closure types can I order?

Do caps need fiber-content labels for the US market?

Yes. US labeling rules under 16 CFR Part 303 define headwear as a covered textile fiber product, so caps need fiber content, country of origin and the responsible company's identity on a label. We sew your labels exactly as supplied — confirm wording at artwork stage.

How long do cap samples and bulk production take?

Samples take 8–15 days, including embroidery digitizing and a sew-out approval. Bulk production takes 24–30 days after sample approval. 3D puff and custom patches can add a few days, which we confirm in the quotation.

Can you make beanies and bucket hats at the same MOQ?

Yes — 50 pieces per style across the whole headwear range, including acrylic beanies and cotton twill bucket hats. Beanies are knitted rather than cut-and-sewn, so their sizing is one-size with your label and patch options.

What artwork do you need for embroidery?

Vector artwork (AI, EPS or PDF) with colours called out. We digitize it into a stitch file and send a sew-out photo for approval before bulk. Puff embroidery needs bold shapes at least a few millimetres wide; fine lines and small text work better as flat embroidery or a woven patch.

How do you ship cap orders?

Samples and small orders go by DHL, FedEx or UPS; bulk orders ship by air or sea freight depending on your timeline and budget. Caps are packed to hold crown shape in transit, with your hangtags and labels attached as supplied.
